140bhp is safe for the 1.6 and 1.9 engine as a stage 1 map. No issues at all. depend of witch 2.0 tdi we speaking, but anyway 1.6 is on common rail (so we will speaking of 2.0 tdi after 2006) as well it's smaller than 2.0 so shafts etc wouldn't fit, maybe some external components like alternator, engine mount etc but nothing major. It's almost free horsepower. Your 3.0 Tdi will come with a particulate filter and you won't have any soot or black smoke out of your exhaust unless you have an incredibly shitty map or a faulty filter. I suspect sensor issues would only relate to already worn/faulty sensors or a bad map.

The main improvement came from the increased Launch RPM and a slight improvement came from the quicker shift times.
